Advanced coal-fueled, power generation systems utilizing pressurized fluidized bed combustion (PFBC) and integrated gasification combined cycle (IGCC) technologies are currently being developed for high-efficiency, low emissions, and low-cost power generation. In spite of the advantages of these promising technologies, the severe operating environment often leads to material degradation and loss of performance in the barrier filters used for particle entrapment. To address this problem a monolithic cross-flow ceramic hot-gas filter is being designed and developed. Because of testing necessities, a hot-gas candle-filter which integrates the requirements of the cross-flow filter will be fabricated first. As a result, a high-purity, stoichiometric mullite, nine inch long, closed-end, candle-filter prototype was fabricated at Oak Ridge National Laboratory (ORNL) using gelcasting technology.

To address this problem, LoTEC Inc., and Oak Ridge National Laboratory are jointly designing and developing a monolithic cross-flow ceramic hot-gas filter. The filter concept involves a truly monolithic cross-flow design that is resistant to delamination, can be easily fabricated, and offers flexibility of geometry and material make-up. During Phase I of the program, a thermo-mechanical analysis was performed to determine how a cross-flow filter would respond both thermally and mechanically to a series of thermal and mechanical loads. The cross-flow filter mold was designed accordingly, and the materials selection was narrowed down to Ca{sub 0.5}Sr{sub 0.5}Zr4P6O24 (CS-50) and 2Al2O3-3SiO2 (mullite). A fabrication process was developed using gelcasting technology and monolithic cross-flow filters were fabricated. The program focuses on obtaining optimum filter permeability and testing the corrosion resistance of the candidate materials.

The development of advanced filtration media for advanced fossil-fueled power generating systems is a critical step in meeting the performance and emissions requirements for these systems. While porous metal and ceramic candle-filters have been available for some time, the next generation of filters will include ceramic-matrix composites (CMCs), intermetallic alloys, and alternate filter geometries. The goal of this effort was to perform a cursory review of the manufacturing processes used by 5 companies developing advanced filters from the perspective of process repeatability and the ability for their processes to be scale-up to production volumes. It was found that all of the filter manufacturers had a solid understanding of the product development path. Given that these filters are largely developmental, significant additional work is necessary to understand the process-performance relationships and projecting manufacturing costs. While each organization had specific needs, some common among all of the filter manufacturers were access to performance testing of the filters to aide process/product development, a better understanding of the stresses the filters will see in service for use in structural design of the components, and a strong process sensitivity study to allow optimization of processing.

The overall objective of this program is to develop and commercialize PRD-66 hot gas filters for application in pressurized fluidized bed combustors (PFBC) and Integrated Gas Combined Cycle (IGCC) power generation systems. The work is being carried out in phases with the following specific objectives: 1. Demonstrate acceptable mechanical, chemical, and filtration properties in exposure tests. 2. Produce and qualify selected prototype design filter elements in high temperature high pressure (HTHP) simulated PFBC exposure tests. 3. (Option) Generate a manufacturing plan to support commercial scale-up. 4. (Option) Recommend process equipment upgrades and produce 50 candle filters. Since the beginning of this program, a parallel evaluation of DuPont Lanxide Composites Inc. (DLC) PRD-66 hot gas candle filters took place using AEP's TIDD PFBC facility. Several PRD-66 filters experienced damage during the final testing phase at TIDD, after highly successful testing in earlier runs. During the past year, DLC has undertaken a study under this contract to understand the mechanism of damage sustained in TIDD Test Segment 5. DLC has formulated a hypothesis for the damage mechanism based on the available evidence, and verified that the damage mechanism is possible given the conditions known to exist in TIDD. Improvements to the filter design to eliminate the root cause of the failure have been undertaken. This report details DLC's conclusions regarding the failure mechanism, the evidence supporting the conclusions, and steps being taken to eliminate the root cause.
