Aluminum-silicon castings show great promise for several fields of engineering applications. The use of these casting components under conditions of cyclic loading has generated more interest in their fatigue properties. The fatigue performance of these alloys is strongly dependent on two factors: casting defects such as porosity, oxide films and inclusions found in the castings after production, and the microstructural constituents and features such as intermetallics, silicon particles and slip-bands. Five Al-Si casting alloys with silicon contents ranging from 7% to 17% were selected for this study all used extensively in automotive applications. The aim of this work was to investigate the effect of casting defects on the fatigue life of these alloys by correlating the sample fatigue life with the defect that initiated the fatigue crack, and to characterize these defects by their critical role in affecting the fatigue life. The effect of hot isostatic pressing (HIPping) on the fatigue life of Al-Si casting alloys also was investigated.

In the current study, an industrial product (electrical wire connector) have been casted in cold chamber die casting process using LM2 aluminium alloy to produce certain specimens to be assessed under the study for the determination of the responses ( mechanical properties such as impact strength, hardness and surface roughness). As cold chamber die casting is being popularly known for its efficient and accurate casting process which can process a broad range of castings with intricate shape easily, hence it requires a lot of study in controlling the process variables with optimum combination of process variables to produce defect free and sound casting. Therefore in the current study, the process variables such as pouring temperature (725oC, 750oC, 775oC), intensification pressure (170 kg/cm2, 180 kg/cm2, 190 kg/cm2), type of coating (oil+graphite coating, dycote+graphite coating and dycote coating) and type of cooling (air cooling, water cooling and oil cooling) have been varied at three levels and 9 different experiments have been designed using Taguchi array (L9 orthogonal array) to assess the effects of different combinations of process variables over the mechanical properties (impact strength, hardness and surface roughness). The study aims at selecting the optimum combination process variables on the basis of the responses resulted in the 9 experiments. The graphs for the responses (impact strength, hardness and surface roughness) against each process variables have been plotted and carefully observed to identify the significant process variable along with respective level of operation affecting the respective response. From the overall study, intensification pressure was concluded to be the most significant process variable with maximum contribution to the impact strength and surface finish. The micrograph images captured corresponding to the respective levels of intensification pressure (170 kg/cm2, 180 kg/cm2, 190 kg/cm2) revealed the presence of shrinkage porosity corresponding to lowest level of intensification pressure (170 kg/cm2) and with further increase in intensification pressure led to a decrease in the extent of presence of porosity. Dycote coating was considered as the most optimum coating with significant contribution to the hardness. Air cooling and oil cooling were equally significant process variables with equivalent contribution to the mechanical properties.

High pressure die casting (HPDC) aluminum has been widely employed in many industries for its superb cast ability, productivity, flexibility and especially the high strength to weight ratio. The use of aluminum as a light metal reduces weight and the employ of HPDC aluminum enables mass production of thin-walled, complex, intricate components with near net shape. However, one disadvantage of this technology is the inevitable presence of various defects, particularly porosity. The objective of this study was to evaluate and characterize the fatigue behavior of HPDC aluminum with effects of defects. Porosity was the main defect studied. Tensile tests and load-controlled fatigue tests were conducted to generate data for this investigation. The material, A380 HPDC aluminum, was provided by Eaton Corporation, as the sponsor of this study. Tensile tests were performed to obtain basic mechanical properties of the material. Fatigue tests were performed for different conditions to characterize fatigue behavior and evaluate the effects of porosity level, specimen size, mean stress and stress gradient. Two different size specimens were tested under the same condition to evaluate the influence of specimen size on fatigue behavior, and specimens were divided into four levels according to the amount of porosity to study the effect of porosity level on fatigue behavior. As for mean stress, R = 0 tests were conducted to compare to the results of R = -1 tests and rotating bending tests were added for stress gradient evaluation. Stress-life curves were employed for generating relation between stress amplitude and fatigue life, while the significant scatter in the experimental data necessitated a statistical analysis. The fracture surfaces of failed specimens were also examined for crack initiation location and size of defects present.
