The low-cycle fatigue (LCF) life of the extruded aluminum alloy 6061-T6 (AA6061-T6) AM2 matting connection system was analyzed through 3D finite element modeling in conjunction with the plasticity-damage (DMG) and multi-stage fatigue (MSF) material models. The connection was modeled in ABAQUS Explicit based on the real-world boundary conditions of AM2 matting. The DMG-MSF user-defined material model characterized the low-cycle fatigue damage evolution within the microstructure of the extruded AA6061-T6 connection and utilized the maximum effective strain amplitude to predict the life of each stage of the fatigue process. It was determined that a constant displacement range of 15.17 mm generated an effective strain amplitude of 6.8E-03 mm/mm and a predicted total fatigue life within 1% to the laboratory- and full-scale data at approximately 1,122 cycles. The LCF characterization of the connection system allows for a significant reduction in laboratory- and full-scale testing for future design improvements.

In this study, the development of fatigue failure and stress anisotropy in light weight ductile metal alloys, specifically Al-Mg-Si aluminum alloys, was investigated. The experiments were carried out on an extruded 6061 aluminum alloy. Reverse loading experiments were performed up to a prestrain of 5% in both tension-followed-by-compression and compression-followed-by-tension. The development of isotropic and kinematic hardening and subsequent anisotropy was indicated by the observation of the Bauschinger effect phenomenon. Experimental results show that 6061 aluminum alloy exhibited a slight increase in the kinematic hardening versus applied prestrain. However, the ratio of kinematic-to-isotropic hardening remained near unity. An internal state variable (ISV) plasticity and damage model was used to capture the evolution of the anisotropy for the as-received T6 and partially annealed conditions. Following the stress anisotropy experiments, the same extruded 6061 aluminum alloy was tested under fully reversing, strain-controlled low cycle fatigue at up to 2.5% strain amplitudes and two heat treatment conditions. Observations were made of the development of striation fields up to the point of nucleation at cracked and clustered precipitants and free surfaces through localized precipitant slip band development. A finite element enabled micro-mechanics study of fatigue damage development of local strain field in the presence of hard phases was conducted. Both the FEA and experimental data sets were utilized in the implementation of a multi-stage fatigue model in order to predict the microstructure response, including fatigue nucleation and propagation contributions on the total fatigue life in AA6061. Good correlation between experimental and predicted results in the number of cycles to final failure was observed. The AA6061 material maintained relatively consistent low cycle fatigue performance despite two different heat treatments.

Several interpolation techniques were investigated to determine their effect on time synchronous averaging of gear vibration signals and also the effects on standard health monitoring diagnostic parameters. The data was also digitally resampled to determine the effect of lower acquisition rates. The analysis used previously recorded vibration data taken during Health and Usage Monitoring gear testing at the NASA Glenn Research Center. The gear testing monitored the development of surface pitting fatigue on aerospace quality spur gears. Linear, cubic and spline interpolation methods were investigated. Comparisons between the resultant averages show that while there are differences in the resultant time synchronous averages, the differences are not obvious. The diagnostic parameters tested were FM4 and NA4. There are significant differences in the percent deviation curves which imply that the magnitudes of the errors increase as the sample rate decreases.
