Also in modern combustion engines, the maximal energetic efficiency is lower than 45%, which means that 55% of the supplied energy is lost and released to the environment. Automobile manufacturers and R&D partner suppliers are taking a special concern in investigating heat energy from exhaust gases, with the aim of recovering part of the heat by means of a Rankine Process and using it for energy cogeneration in the automobile. In the context of this Master Thesis, a new calculation software of the different thermodynamic states of the waste heat recovery system has to be programmed and used together with the rest of the available calculation tools. Another objective of this Master Thesis is the set up of valid simulation models for the different components of the heat recovery system based on measured testing data. This technical conditions and on the other hand the cycle requirements with the final objective of finding optimized states for each component. Finally, in order to reflect the behaviour of the system as a whole, the integration of the different simulated components of the waste heat recovery model would come in very useful. A complete simulation of the system would enable the estimation of optimization issues of the different parameters and operating points of the cycle.

This dissertation deals with the experimental and simulative investigation of waste heat recovery from combustion engine exhaust gas in passenger car applications. The focus of the investigations lies on the thermodynamic cycle according to Rankine. The boundary conditions of combustion engines and the limitations of an automobile cause new operating conditions and system operating parameters for Rankine-systems, which will be discussed within this work. The system operating parameters were judged based on their potential to improve the efficiency of a running system, by setting the optimal values for each individual situation. Alternative circuit variants were investigated alongside of the basic configuration, which allowed additional heat input into the system and thereby increase the power output of the Rankine-system. Another operative influence on a waste heat recovery system that was analyzed was the importance of engine operating parameters. This on one hand lays groundwork and on the other hand displays the potentials of different system combinations. The knowledge gained during stationary operation is transferred to dynamic operation in the following. Cold start was chosen as the most important variant of dynamic operation. Results from measurements at starting temperatures down to -10C are presented. These include the first published measurements of temperature and power output for such scenarios. The basics of the behavior of a Rankine-system in cold start are extended by the impact of system operating parameters and circuit configurations. Possible synergies through different kinds of connection from the condenser to the coolant system were investigated as a completing facet of the holistic system view. The target of these investigations was to identify potentials for improvements in the cold start of the automobile by utilizing the heat that is available at the condenser.

Abstract: A zero-dimensional fluid and thermodynamic model of an engine, cooling system, and exhaust system was developed in order to simulate the operation of an advanced thermal management system. The model was calibrated with experimental data where available. The thermal management system modeled in this work employed waste heat recovery to reduce engine, coolant, and lubricating fluid warm-up times and fuel consumption following a cold-start. The model was used to develop a control strategy for two valves in the exhaust system which control the flow of exhaust through an exhaust-to-coolant heat exchanger. The objective of the controller was to minimize coolant warm-up time without violating any of the system constraints. A model-based open-loop controller was developed that was able to reduce warm-up time by nearly 35% on the FTP city drive cycle while respecting the limitations of the system.

Less than 30% of the energy in a gallon of gasoline reaches the wheels of a typical car; most of the remaining energy is lost as heat. Since most of the energy consumed by an internal combustion engine is wasted, capturing much of that wasted energy can provide a large increase in energy efficiency. For example, a typical engine producing 100 kilowatts of driveshaft power expels 68 kilowatts of heat energy through the radiator and 136 kilowatts through the exhaust. The possibilities of where and how to capture this lost energy are examined in this paper. The solution of recovering heat energy from the exhaust through the catalytic converter with a Stirling engine was examined due to its practicality. A novel approach for combining a Stirling engine and a catalytic converter that would be effective was designed. The power output and efficiency of the Stirling Engine were analyzed and it was found that the average overall car efficiency could be raised 7% with the new design.
