As Amazon.com has grown, the company has invested in warehouse systems similar to those traditionally found in manufacturing. These systems are a complex and interconnected set of manned work processing stations linked together by conveyance. This thesis examines one such system, arranged as a set of parallel single piece workflow lines joined by a central computerized sorter that route work between lines, and examines the effect of sorter algorithms and line capacity on production output. Work studies, interviews, and a practical experiment suggest a deterioration in the feedback provided to the central sorter for work routing. A Monte Carlo simulation model of the system further supports this hypothesis, suggesting that system throughput is 11.7% lower than a system that perfectly routes work to line in a pull fashion. While perfect routing is not practically feasible, the thesis then explores two routing heuristics designed around starvation response and dynamic capacity analysis, which simulation suggest may yield a 6.73% increase in throughput. In doing so, the thesis provides a case study on process improvement using simulation to characterize a complicated mechanical production system that is otherwise analytically intractable.

"A critical aspect of semiconductor manufacturing is the design and analysis of material handling and production control policies to optimize fab performance. As wafer sizes have increased, semiconductor fabs have moved toward the use of automated material handling systems (AMHS). However, the behavior of AMHS and the effects of AMHS on fab productivity are not well understood. The first aspect of the research involves the development of a design and analysis methodology for evaluating the throughput capacity of AMHS. A set of simulation experiments is used to evaluate the throughput capacity of an AMHS and the effects on fab performance measures. This research utilizes two simulations of SEMATECH fab data of actual production fabs. The AMHS vehicle utilization point at which fab performance is degraded is studied. Results show a large increase in lot cycle time at a vehicle utilization of 75%, far below the maximum 100% utilization. These results stress the importance of using a performance indicator that takes into account the performance of the entire fab and not only the AMHS. The second aspect of this research involves the study of AMHS and tool dispatching rules. The hypothesis of this study is that fab performance is affected by both the choice of AMHS and tool dispatching rules as well as their interaction. A full factorial design experiment is conducted to test this hypothesis. Results show that for each fab tested the vehicle rules, machine rules, and their interactions are significant using an ANOVA test on average lot cycle time and other fab performance measures. Additional analyses are conducted to identify robust combinations of AMHS and tool dispatching rules among those tested. The overall resutlts of this study indicate that AMHS and tool dispatching rules affect fab performance and must be considered together when trying to optimize fab performance"--Abstract.

Amazon uses a system of interconnected manned work processing stations linked by conveyances that route items from different parts of the warehouse into a single order for packing. This thesis will examine one such system, which circulates items throughout the system in trays. Leaders manage and tune the production rate by adjusting the number of trays within the system to maximize throughput. This task takes considerable time and requires operators to manually add and remove trays from the system. To reduce time spent by leaders in managing trays, automated solutions are investigated. It is determined that the optimal number of trays within the system is dynamic. Furthermore, physical constraints of the system prevent an automated solution that simply inserts and removes trays based off an algorithm. This study uncovers unrealized throughput by creating a model of the system that outputs the ideal tray count based off historical data and mathematical constraints. Additionally, this thesis explores an automated solution that supplies and removes trays based off localized blockage and starvation. A Work Domain Analysis and a human factors study laid the foundations for automation. Simulation demonstrates the potential for a 21.2% production rate increase and a release of 7.14 hours/day for other tasks. Implementation of the model with an alert system increases throughput 20% during maximum production with a median error of 8.11% when targeting a desired throughput. These techniques can be extended to other circulation systems in manufacturing. As Industry 4.0 grows, the management of human-machine relations becomes critical for safety and performance.
