This thesis deals with the investigation of microstructure and mechanical properties of weld joint of AA5052-H32 and AA6061-T6 aluminum alloys by using MIG welding process. The objective of this thesis is to investigate the effect of parameters to the mechanical properties and microstructure of AA5052-H32 and AA6061-T6. The thesis describes the proper MIG welding process using automatic table in order to investigate the effect on microstructure and mechanical properties of weld joint of AA5052-H32 and AA6061-T6. The aluminum ER5356 was used as filler in this experiment. The studies of mechanical properties that are involved in this thesis consist of toughness, tensile strength of AA5052-H32 and AA6061-T6 weld joint before and after MIG welding process. Four different parameters were used in order to determine the correlation between mechanical properties and microstructure of the weld joint. As a result, it is observed that the current is the parameter which has the highest influence to the UTS and toughness and it is followed by torch angle, speed and lastly weld passes. The optimum parameter for the highest value of UTS and toughness is found; current=90A, torch angle=+15, speed=4mm/s and weld pass=1. The microstructure shows crack sensitivity and porosity which decreases the strength and toughness of weld joint. As for the recommendation, the other properties including hardness, corrosion resistance should be considered in order to optimally select a material for its specific application.

Joining of dissimilar materials is one of the most essential needs of industries. There are various welding methods that have been developed to obtain suitable joints in various applications. However, friction welding is a solid state joining technique which utilizes the heat generated rubbing of two faying surfaces for the coalescence of the material. In the present study, an experimental setup was designed in order to achieve friction welding of plastically deformed Al 6082 and Al 6063 aluminium. Samples were welded under different burn off lengths and different rotational speeds. The tensile strength, impact strength, Vickers micro hardness and SEM analysis of the welded joints were determined and evaluated on the results obtained from experimentations, the graphs were plotted. The experimental results indicate that burn off length and rotational speed has a significant effect on the mechanical properties of the joint and it is possible to increase the quality of the welded joint by selecting the optimum burn off lengths and rotational speeds.

In this work, the relationship between microstructure and mechanical properties of dissimilar friction stir welded AA6061-to-AA7050 aluminum alloys were evaluated. Experimental results from this study revealed that static strength increased with the tool rotational speed and was correlated with the material intermixing. Fully-reversed low cycle fatigue experimental results showed an increase in the strain hardening properties as well as the number of cycles-to-failure as the tool rotational speed was increased. Furthermore, under both static and cyclic loading, fracture of the joint was dominated by the AA6061 alloy side of the weld. In addition, inspection of the fatigue surfaces revealed that cracks initiated from intermetallic particles located near the surface. In order to determine the corrosion resistance of the dissimilar joint, corrosion defects were produced on the crown surface of the weld by static immersion in 3.5% NaCl for various exposure times. Results revealed localized corrosion damage in the thermo-mechanically affected and heat affected zones. Results demonstrated a decrease in the fatigue life, with evidence of crack initiation at the corrosion defects; however, the fatigue life was nearly independent of the exposure time. This can be attributed to total fatigue life dominated by incubation time. Furthermore, two types of failure were observed: fatigue crack initiation in the AA6061 side at high strain amplitudes (>0.3%); and fatigue crack initiation in the AA7050 side at low strain amplitudes (
