Recently, plasma spray has been received a large number of attentions for various type of applications due to the nature of the plasma plume and deposition structure. The plasma gas generated by the arc, consists of free electrons, ionized atoms, some neutral atoms, and undissociated diatomic molecules. The temperature of the core of the plasma jet may exceed up to 30,000 K. Gas velocity in the plasma spray torch can be varied from subsonic to supersonic using converging-diverging nozzles. Heat transfer in the plasma jet is primarily the result of the recombination of the ions and re-association of atoms in diatomic gases on the powder surfaces and absorption of radiation. Taking advantages of the plasma plume atmosphere, plasma spray can be used for surface modification and treatment, especially for activation of polymer surfaces. I addition, plasma spray can be used to deposit nanostructures as well as advanced coating structures for new applications in wear and corrosion resistance. Some state-of-the-art studies of advanced applications of plasma spraying such as nanostructure coatings, surface modifications, biomaterial deposition, and anti wear and corrosion coatings are presented in this book.

There has been a dramatic increase in recent years in a demand for tough, wear-resistant, abrasion, erosion, and corrosion-resistant coatings for petroleum, chemical, aerospace industry, and processes encountering harsh environments such as paper and pulp equipment (the ball valve for high-pressure leaching). Whereas sufficient information on mechanical properties, such as abrasion, wear, and fatigue, has been gathered over the years, work on the resistance of these coatings to erosion and corrosion is seriously lacking. In the work reported, it has been shown that nanostructured TiO2 coatings offer superior physical and mechanical properties compared to conventional TiO2 coatings. Three different types of plasma-sprayed titanium dioxide coated samples on mild steel substrate were employed for investigation. The feedstocks used were Sulzer Metco nanopowders designated as AE 9340, AE 9342, and AE 9309. Powder 9340 was a precursor. The corrosion resistance of nanostructured TiO2 coating was dictated largely by surface structure and morphology. The distribution and geometry of splat lamellae, contents of unmelted nanoparticles, and magnitude of porosity are the important factors that affect corrosion resistance. TiO2 showed excellent resistance to corrosion in 3% NaCl. The maximum corrosion rate was observed to be 4 mils per year as shown by polarization potential and weight loss studies. The erosion-corrosion resistance of the plasma-sprayed nanostructured titanium dioxide coatings depends largely upon the characteristics of feed powder and its reconstitution. Dense, uniform, and evenly dispersed nanostructured constituents provide a high coating integrity, which offers high resistance to erosion-corrosion. A mechanism of erosion-corrosion is explained in the chapter with a schematic diagram. The findings show that the nanostructured TiO2 coatings offer superior resistance to corrosion, erosion, and environmental degradation.

Suspension plasma spraying (SPS) is a rising coating technology producing fine nanostructured coatings with promising mechanical and physical properties while taking advantages of the well-established Atmospheric Plasma Spray (APS) process. Anelastic behavior of the coatings can be a specific identifier of their mechanical behavior which is related to the strength of coatings interlayers bonding and defect architecture. To better understand the relationship between SPS conditions and anelastic responses, post-deposition characterization technique under multiple thermal cycles using ex-situ coating property (ECP) sensor, which is based on thermal mismatch strain of coating-substrate system is applied. This technique makes it possible to determine the elastic modulus, non-linear degree and hysteresis degree of the spray coatings through the curvature-temperature response in a dependable and repeatable way. In this work, suspension plasma-sprayed YSZ ceramic coatings are produced under different spray conditions, and their anelastic characteristics are compared. The results show that the samples coated in high plasma power condition have a higher elastic modulus at low strain which is attributed to better inter-splat/inter-layer bonding due to higher particle impact velocity and temperature. However, samples produced in low raster speed condition have a relatively lower elastic modulus and higher compliance at an elevated temperature which describes the higher flexibility of these coating at higher temperature. These results make it possible to better understand the relationship between sprayed coating microstructures and mechanical properties in SPS coatings.
