Amorphous alloys exhibit unique and highly advantageous mechanical, chemical, and magnetic properties, including superb corrosion resistance and extreme hardness. Their fabrication by electrodeposition offers significant advantages, the major ones being low cost, relatively high rate, and the ability to coat parts made of less expensive base metals, imparting them with excellent surface properties and corrosion resistance. A major limitation on the application of amorphous alloys has been their relatively low (~300°C) recrystallization temperature, upon which the alloys lose many of their unique properties. Presented here are new electrodeposition processes for the fabrication of ternary amorphous alloys that offer substantially higher recrystallization temperature (~400°C). It is shown that the ternary amorphous alloy, Ni-Co-P, is particularly advantageous. The effect of different current waveforms, including pulse and periodic reverse current on the amorphous alloys composition and properties, are studied. Different chloride-based electrolytes are introduced and shown to be beneficial. A new process for the electrodeposition of Fe-P, an amorphous alloy that provides important advantages, including the potential of being a non-allergenic replacement for nickel, has been also developed. The electrodeposition processes are described and the characterization of the deposited amorphous alloys is provided.

The study resulted in the demonstration of the feasibility of depositing alternate layers of the same phase or different phases of controlled chemical compositions and thicknesses. The alternate-layer structure resulted in better strength properties in some cases. An orders-of-magnitude increase in the ductility in some layered alloys was discovered. Pulse plating also reduced uncontrolled compositional variations which cause the banded structure.

In this dissertation, nano-manufacturing of amorphous alloys for electro-catalytic applications is reported and the role of chemistry and active surface area on catalytic behavior is discussed. The catalytic activity of recently developed platinum and palladium-based metallic glasses was studied using cyclic voltammetry and localized electrochemical techniques. The synergistic effect between platinum and palladium was shown for amorphous alloys containing both these elements. The mechanism for superior catalytic behavior was investigated through electronic structure and surface chemical state of the alloys. A correlation between the work function and catalytic performance of the amorphous alloys with widely varying chemistries was established. To address the high cost associated with the noble-metal containing catalysts, the performance of non-noble Ni-P amorphous catalyst was evaluated for electro-catalysis. A facile pulsed electrodeposition approach was used for the nano-manufacturing of these amorphous catalysts. This nano-manufacturing route allowed the synthesis of fully amorphous nano-wires at room temperature for alloys with little or no noble-metal content. A wide range of nano-wires with varying aspect ratios from 25 to 120 was synthesized using commercially obtained anodic aluminum oxide (AAO) nano-molds. Cyclic voltammetry and chrono-amperometry demonstrated superior performance in terms of electrocatalytic activity and stability of the metallic glass nano-wires towards electro-oxidation of methanol. The mechanism for amorphization during pulsed electrodeposition is discussed and compared with the conventional approach of rapid quenching of the liquid melt.

Electrodeposition of iron group metal alloys has been of interest due to its cost-effective and its wide applications in electronic industries, micromechanics, rocketry, space technology, automobile industries, energy storage devices, surface finishing industries. The present research is an investigation of nickel-based amorphous alloy films that afford them extraordinary resistance against corrosion. The data generated in this course of study is of consequence to developing new materials of greater corrosion resistance as well as enhancing their physical, mechanical, and magnetic properties. In this study, a number of amorphous Ni-P, Co-P, and Ni-Co-P alloys are prepared by electrodeposition. The presence of phosphorous metalloid results in the formation of an amorphous phase. Due to the charge transfer from the metal to the metalloid, these materials possess a strong metal-metalloid bonding indicating an amorphous structure of materials. Due to the lack of long-range order and grain boundaries, these amorphous materials/metallic glasses demonstrate high corrosion resistance compared with their crystalline counterparts.
