A program was conducted to evaluate the performance of topcoated and untopcoated zinc-rich coatings. Sacrificial coatings of this type are required for protecting carbon steel structures from the aggressive KSC sea coast environment. A total of 59 commercially available zinc-rich coatings and 47 topcoated materials were exposed for an 18-month period. Test panels were placed in special racks placed approximately 30.5 m (100 feet) above the high tide line at the KSC Corrosion Test Site. Laboratory tests to determine the temperature resistance, abrasion resistance, and adhesion of the untopcoated zinc-rich coatings were also performed. It has been concluded that: (1) The inorganic types of zinc-rich coatings are far superior to the organic types in the KSC environment. (2) Organic zinc-rich coatings applied at 0.1 - 0.15 mm (4-6 mils) film thickness provide better corrosion protection than when applied at the manufacturers' recommended nominal film thickness of .08 mm (3 mils). (3) Topcoats are not necessary, or even desirable, when used in conjunction with zinc-rich coatings in the KSC environment. (4) Some types of inorganic zinc-rich coatings require an extended outdoor weathering period in order to obtain adequate mechanical properties. and (5) A properly formulated inorganic zinc-rich coating is not affected by a 24-hour thermal exposure to 400 C (752 F).

Zinc-rich coatings with both organic and inorganic binders were considered for coastal bridges which require more corrosion protection than inland bridges because of exposure to salt spray and fog. Inorganics give longer protection and may be applied without a finish coat; those currently available are harder to apply than organics. The NASA potassium silicate/zinc - dust coating appears to provide longer protection, resist thermal shock, and overcome the application problem. Panels coated with the formulation withstood 5308 hours in a salt spray chamber with no rusting or blistering.

Humankind's use of zinc stretches back to antiquity, and it was a component in some of the earliest known alloy systems. Even though metallic zinc was not "discovered" in Europe until 1746 (by Marggral), zinc ores were used for making brass in biblical times, and an 87% zinc alloy was found in prehistoric ruins in Transylvania. Also, zinc (the metal) was produced in quantity in India as far back as the thirteenth century, well before it was recognized as being a separate element. The uses of zinc are manifold, ranging from galvanizing to die castings to electronics. It is a preferred anode material in high-energy-density batteries (e.g., Ni/Zn, Ag/Zn, ZnJair), so that its electrochemistry, particularly in alkaline media, has been extensively explored. In the passive state, zinc is photoelectrochemically active, with the passive film displaying n-type characteristics. For the same reason that zinc is considered to be an excellent battery anode, it has found extensive use as a sacrificial anode for the protection of ships and pipelines from corrosion. Indeed, aside from zinc's well-known attributes as an alloying element, its widespread use is principally due to its electrochemical properties, which include a well-placed position in the galvanic series for protecting iron and steel in natural aqueous environments and its reversible dissolution behavior in alkaline solutions.
