The electroless deposition of nickel and cobalt from hypophosphite- based solutions has found numerous applications by virtue of characteristics unmatched by electrodeposition. For example, since deposition is produced by contact of the catalytic surface with the solution, exceptionally good deposit uniformity may be obtained. Also, the presence of phosphorus (from hypophosphite) in the deposits provides exceptional hardness (1) and corrosion resistance (2) to nickel and valuable magnetic properties (3) to cobalt. Electroless deposits may, in addition, be directly applied to non-conductive materials (4). Electroless deposition of copper (5) and palladium (6) has also been successfully applied utilizing formaldehyde and hydrazine reducing agents respectively. The electroless deposition process, at present, is limited to the four metals mentioned above. It was felt that electroless deposits with a wider variety of chemical, physical, and magnetic properties might be achieved by means of codeposition of other metals during electroless nickel or cobalt deposition.

Nowadays, the development of novel materials involves diverse branches of science as a consequence of the new requirements imposed by modern society. This includes aspects ranging from the optimization of the manufacturing processes to the durability of the materials themselves. Ideally, some synergism should exist between the durability, the properties of interest in the material. Although metals in their pure state are often desired, the best properties or combination of properties often cannot be satisfactorily achieved with a single metal. In these situations, the desired properties can be attained by the formation of alloys of these metals with others. Ni-Co alloys are no exception and so have received considerable attention especially in microsystem technology due to the magnetic properties of cobalt and the corrosion and wear resistance of nickel. Moreover, this interest has been further stimulated by its use in the manufacture of sensors, magnetic devices, microrelays, inductors, actuators, memory devices and hard drives. The fabrication of these alloys (particularly coatings) via electroplating has been shown to be techno-economically feasible in comparison with other processes: capability of high volume production, low cost and the ability to coat thin layers on non-planar substrates. In addition, the materials fabricated by this technology exhibit excellent characteristics such as refined grain structure, smoothness, low residual stress and coercivity, etc., making them advantageous to materials produced by other physical methods of deposition. Nevertheless, one of the biggest problems faced during the formation of Ni-Co alloys is its anomalous behavior whereby cobalt preferentially deposits over nickel under most conditions, even when the Ni(II) concentration is significantly higher than that of Co(II).

Amorphous alloys exhibit unique and highly advantageous mechanical, chemical, and magnetic properties, including superb corrosion resistance and extreme hardness. Their fabrication by electrodeposition offers significant advantages, the major ones being low cost, relatively high rate, and the ability to coat parts made of less expensive base metals, imparting them with excellent surface properties and corrosion resistance. A major limitation on the application of amorphous alloys has been their relatively low (~300°C) recrystallization temperature, upon which the alloys lose many of their unique properties. Presented here are new electrodeposition processes for the fabrication of ternary amorphous alloys that offer substantially higher recrystallization temperature (~400°C). It is shown that the ternary amorphous alloy, Ni-Co-P, is particularly advantageous. The effect of different current waveforms, including pulse and periodic reverse current on the amorphous alloys composition and properties, are studied. Different chloride-based electrolytes are introduced and shown to be beneficial. A new process for the electrodeposition of Fe-P, an amorphous alloy that provides important advantages, including the potential of being a non-allergenic replacement for nickel, has been also developed. The electrodeposition processes are described and the characterization of the deposited amorphous alloys is provided.
